In industrial applications, real-time thickness monitoring is crucial for ensuring product quality. Traditional contact-type instruments, although economical, are susceptible to environmental hazards. This paper presents a low-cost, contact type optical sensor based on the principle of diffused light intensity variation in an aluminum channel, the sensor offers high sensitivity, linearity, and repeatability. Experimental evaluation of the developed prototype revealed a linear correlation between diffused light intensity and the thickness of the test samples. The system exhibited stable performance with reliable static characteristics across a measurement range of 0–30 mm, demonstrating its suitability for industrial applications.
